Common Mistakes I Still Catch
Back in September 2022, I approved 12 starter orders for a fleet customer. The complaint list looked textbook: no crank, dash lights on, and an occasional click. Every data point pointed to the starters. My gut said to check the frame ground first. The customer's deadline made me overrule that feeling.
The starters were fine. All 12. The real problem was a corroded ground strap hidden where the cable bolted to a transmission bracket. After $3,400 in parts and a full day of labour, the trucks still didn't crank. That mistake is the reason I now keep a checklist on every order I process.
This is that checklist. Use it when a vehicle doesn't crank, cranks slowly, or shows starter-related warnings before you place a replacement order.
How to Check a Starter Motor: Steps 1-6
These first six checks cover the starter circuit itself. They only take about 20 minutes on a lift, and they stop the dumbest comebacks.
Step 1: Test the Battery Before Trusting the Dash Lights
A weak battery can produce a perfect click-no-crank symptom. Check resting voltage first. 12.4 volts is a minimum for a lead-acid battery. Then do a proper load test if you have the tool. Dash lights can look fine with one dead cell because the load is tiny compared to a starter motor. A starter needs real current. That's different.
Step 2: Measure Voltage Drop on the Ground Circuit
Set your multimeter to DC volts. Place one lead on the battery negative terminal and the other on the engine block. Crank for five to ten seconds. A good ground circuit should show less than 0.5 volt drop. More than that means resistance.
Check the obvious places too: where the negative cable bolts to the block, to the frame, and to the body. Corrosion hides under the insulation. In my 2022 failure, the outside of the cable looked clean. The inside was green dust.
A bad ground will make a new starter act exactly like an old starter. The part you ordered was fine; the electricity never got back to the battery.
Step 3: Verify the Solenoid Gets a Start Signal
Find the S terminal on the starter solenoid. Connect your voltmeter or test light between the S terminal and ground. Have someone turn the key to Start. If you don't get battery voltage there, the starter isn't the problem. The failure is in the neutral safety switch, clutch switch, ignition switch, relay, or wiring between them.
Do not replace a starter because a wiring fault is intermittent. You will ship the vehicle and it will act up again, because it was never the starter.
Step 4: Look at the Feed Cable and the Stud Before Ordering a New Starter
Look at the feed cable terminal and the stud with the battery disconnected. If the terminal is heat-stained, melted, or loose, fix that first. A high-resistance connection can make the starter draw more current than normal, or not enough to spin. Both look like a starter failure.
I replace burned cables before I ever order a starter. It's cheaper than a diagnostic comeback.
Step 5: Measure Starter Current Draw
Use an ampere clamp around the starter feed cable or the battery cable. Turn the engine over in short five-to-ten-second bursts. Compare the reading to the OEM specification for that exact engine. There is no single correct number for every truck.
If the current draw is too high, the starter windings or bushings may be failing. If the draw is zero with a good feed and signal, the solenoid or brushes are likely open. Either way, the starter itself is telling you what it needs.
This step is where verifying the actual component beats guessing from a symptom list.
Step 6: Check the Ring Gear or Flexplate Before You Convince Yourself It's the Starter
A starter motor can spin perfectly and still not start the engine if the teeth on the flywheel or flexplate are gone. Turn the engine by hand with a breaker bar so you can see every section of teeth. A cheap borescope makes this easier on trucks with tight clearances.
If the teeth are worn or missing, a new starter is going to grind by the end of its first start. That's a comeback waiting to happen. In Q1 2024, I saw a truck where the starter test pointed to a good starter. We found a chipped flexplate before ordering the starter. Glad I checked.

These checks are not all related to the starter, but they have saved me from the same customer coming back the next week with a different complaint. If you work on older fleet vehicles, you will probably see at least one of these every week.
Step 7: Inspect the Ball Joint Boot (Not Just the Joint)
A torn ball joint boot looks like cosmetic rubber damage. It is not. Once the boot splits, water and road grit reach the joint's bearing surface. The joint may feel tight now, but it won't stay that way.
Here's what I do: load the suspension to check for play. If the joint has play, replace the whole joint or arm. If the joint is tight and the boot is the only problem, a Dorman ball joint boot can save the part. I keep those boots in our order list because they're a low-cost fix that prevents the next repair.
Step 8: Check Leaf Spring Center Bolts on Leaf-Sprung Trucks
If the truck has leaf springs, spend one minute looking at the center bolt. That bolt clamps the spring pack together and centers the axle on the spring perch. When it shears, the axle can shift. I've seen it cause braking pull, odd vibrations, and a hard clunk when pulling away.
If the bolt is bent, cracked, or the axle plate looks off-center, replace the center bolt before putting the wheels back down. The Dorman leaf spring center bolt is one of the parts I order routinely for heavy vans and light trucks. Torque it to the vehicle specification, not by feel.
Step 9: Look at the Y-Pipe Exhaust Adapter When the Truck Is Already Up
An exhaust leak at the Y-pipe can create a weird code that sends a technician in circles. A small leak on the inlet side of an oxygen sensor can cause lean codes and a ticking noise on cold start.
There have been jobs where the only damage was the flange at the Y-pipe. A Dorman Y-pipe exhaust adapter is often simpler than replacing an entire exhaust section. Catch it now, and you save a second appointment.
Step 10: Use a Cylinder Head Resurfacing Tool for Cranks But Won't Start Cases
This step is not for every no-crank job. It belongs in the checklist when the starter is confirmed good but the engine still won't start. That's usually the point where a compression test comes into play. If the compression test shows a problem, or if you already have the cylinder head off, don't rush it back together.
I made this mistake on a head gasket job in 2023. The new gasket failed after three hundred miles because the head surface was not flat. I should have checked with a straightedge and feeler gauge first. If the deck is only slightly out of spec, a cylinder head resurfacing tool can handle light cleanup. If the head is visibly warped, it goes to a machine shop. Don't rely on a gasket to fix a warped surface. It won't.
Common Mistakes I Still Catch
- Testing voltage at the battery but not at the starter solenoid. A bad feed cable can look fine at the battery and dead at the starter.
- Skipping the load test because the battery reads 12.6 volts at rest. Under cranking load, a failing battery can drop hard.
- Ordering a starter before checking the flexplate teeth. New starters do not fix missing ring gear teeth.
- Calling a torn ball joint boot no big deal. It is an early warning of joint failure, not a cosmetic detail.
- Forgetting leaf spring center bolts during a preventive maintenance inspection. They are cheap parts that cause expensive driveline surprises.
- Leaving a small exhaust leak at the Y-pipe because the converter looks fine. The leak will come back as a diagnostic code and a second customer visit.
- Installing a head gasket on a rough or warped surface. A cylinder head resurfacing tool is for light correction, not for miracle fixes.
Look, I know none of this sounds like a secret. But when a vehicle is down and a deadline is waiting, people skip steps. I've done it. The next time you're under pressure, ask one question: would you rather reorder a starter, or check the starter motor first? The easy answer is not always the cheapest one.
The most expensive part is the one that doesn't fix the truck. That's why I still use this checklist, even when someone is standing in the office waiting for a part.
