Few calls feel more urgent than a vehicle that won’t start. In my role coordinating repairs for mixed fleets and helping shops triage emergency jobs, I’ve learned one lesson the hard way: the alternator isn’t always the problem. A dead battery, a corroded ground cable, a failing glow plug harness, or a broken ignition coil can look like an alternator failure until you put a meter on it.
Years ago, the alternator was often the first part to blame because charging systems were easier to isolate. Today, electrical gremlins in wiring and modules are just as common. That’s why this guide starts with how to check if the alternator is bad, then walks through the other scenarios. I’ll also mention a few Dorman parts—from the diesel glow plug wiring harness to the disc brake caliper cover side of the catalog—that have helped me get vehicles back to work without a long wait.
First, Rule Out the Obvious: Battery and Cables
Check battery voltage before touching the alternator. A fully charged battery should read around 12.4–12.6 volts at rest. If it isn’t, charge it and retest. Then inspect the battery terminals and the ground straps. Loose or corroded connections cause voltage drops, and voltage drops act like a bad alternator.
Start there. Not with the alternator.
How to Check If the Alternator Is Bad (a 3-Minute Load Test)
Set your multimeter to DC volts. Connect to battery terminals. Start the engine. A healthy 12-volt system should charge at 13.8–14.4 volts at idle. Then turn on the high beams, blower motor, and rear defrost. With that load, voltage should stay above 13.2. If it drops lower, the alternator is likely weak. If it goes above 15, the regulator is overcharging.
Based on common OEM service specifications, the quick screen is 12.4–12.6V battery at rest; 13.8–14.4V charging at idle; above 13.2V under load; less than 0.2V drop on main cables. Verify with the vehicle-specific manual.
The basic test is simple. The hard part is believing the test when you want to sell a bigger job. I once had a customer come in with a “bad alternator” diagnosis from another shop. The alternator was fine. A $2 corroded chassis ground was the cause. So glad we checked that ground strap before ordering an alternator—it would have been a pricey “solution” to a fifty-cent problem.
Do the volt drop test as well. With the engine running, measure between the alternator output terminal and the positive battery post. It should be under 0.2 volts. Anything higher means resistance in the cable or connection.
Cold Diesel Won't Start? Check the Glow Plug Wiring First
If the battery is good and the alternator is charging, but a diesel cranks without firing on a cold morning, look at the glow plug circuit. Glow plugs heat the combustion chambers, and the wiring that feeds them lives a rough life. One bad connector can kill the entire bank.
The Dorman diesel glow plug wiring harness is one of my first choices because it’s direct-fit. It comes with proper sealed connectors and the right wire gauge, so you’re not making a repair with butt connectors that will fail next winter. I want to say the one we ordered for a GM 6.5 van was about $80, but don’t quote me on that—pricing moves around.
Test: disconnect the harness and measure each glow plug’s resistance. Most glow plugs read between 0.5 and 2.0 ohms. Then check continuity in the harness itself. If one wire is open, replace the harness before you start replacing glow plugs.
Misfires Under Load: What the Ignition Coil Actually Does
The ignition coil purpose is to take battery voltage and boost it into the 20,000–50,000 volts needed to create a spark. Coils work under constant heat and vibration, so they wear out over time. When they fail, they often cause a misfire under load while idle stays smooth.
If you have a check engine light and a P0301 code, move the coil from that cylinder to another and clear the code. If the misfire follows the coil, the coil is the problem. Look for a hairline crack or carbon track on the coil boot. That’s the kind of detail that prevents a comeback.
Dorman makes ignition coils for many fleet-friendly vehicles. On older work trucks, where an OEM coil can be expensive, a Dorman replacement is a practical way to get the truck back into service.
Brake Noise That Gets Misdiagnosed as an Alternator
A grinding or scraping sound can make you suspect the alternator bearing, especially when it changes with rpm. But sometimes the chassis is telling a different story. Wheel-speed noise is usually brake-related: a worn pad, stuck caliper slider, or a loose dust shield. On the brake side, the Dorman disc brake caliper cover and related hardware are typical of the brand: practical, direct-fit parts for a repair that has to happen before inventory runs out.
If charging voltage is normal, put the vehicle on a lift and spin the wheel. Brake issues usually get obvious. Alternator noise follows engine rpm, not wheel rpm. That distinction alone can save a lot of wasted labor.
Temperature Gremlins: Thermostats, Including the Home Kind
A vehicle running too cold usually points to a stuck-open thermostat. The heater may blow cold, and fuel mileage may suffer. The fix is an automotive thermostat with the correct opening temperature for that engine.
And please—don’t cross that with a home HVAC part. If you find yourself searching for a Honeywell non-programmable thermostat because your truck’s temp gauge won’t move, stop. That’s the thermostat for your house, not your cooling system.
Which Situation Are You In? A Quick Triage Path
Keep a mental map. It reduces panic during a no-start call.
- Battery light plus low charging voltage → alternator or charging cable.
- Good charging voltage but engine won’t start → check battery state and parasitic draw.
- Cold diesel with no fire → glow plug power and harness.
- Misfire under load → ignition coil or spark side.
- Noise that follows wheel speed → brake or wheel end.
- Engine runs cold → automotive thermostat.
If you’re still unsure, run a scan for codes and load-test the battery. These two steps take about fifteen minutes and eliminate most guesswork.
Dorman Parts and Reality Check
I have mixed feelings about aftermarket parts. On one hand, price and availability are why I keep them in stock. On the other, quality varies across brands. Dorman is not always the cheapest, and that’s okay. That catalog breadth matters more than people think. When a truck goes down, the last thing I want is five different vendors and three shipping deadlines.
